| Posted : 11 Sep 2018 - 11:29 Post title : Replace Throttle Push and Pull Cables | | Well, I didn't find anything, so I started getting into this to replace my busted pull cable (cable broke right at the barrel up in the switch housing).
The service manual says to remove just about everything - starter motor, disconnect map tubes (which can cause later problems, etc.), remove throttle bodies (which then, per manual, requires new O-rings....which I didn't/don't have), etc.
So I've disconnected both at the throttle body ends, without removing anything. I'll load up some pics for the disassembly portion, write a little step-by-step, including my little McGuyver tool to get the barrels out of the throttle end wheel, etc.
Then you guys that have done this can chime in with your method/solutions, and maybe DRMooman can tweak/edit and load it on his Weebly site?!!??
Stay tuned....should be done installing the new cables tonight when the crew goes off to sleep!

I wonder if you were to pull out the broken cable and then try and feed it back in, with some cable lube, it's only 3 feet or so. I don't know if it will work, I am just supposing.

The replacement cables come fully assembled, with new outer cover, permanently "lubricated internals", etc.
I'll get some photos up tonight/tomorrow.

Just a thought, can you replace the barrel with a repair type? Is there enough room? Used to do this with clutch cables, repair would last for years. Once again just a thought and you seem to have the cable.
good luck

| Posted : 14 Sep 2018 - 13:58 Post title : Re: Replace Throttle Push and Pull Cables (Re: danr620) | | Hadn't looked into that as an option....didn't know it was available. I guess the key is:
a) where did it break? IE - do you still have enough cable length to do so. b) can you get the barrel in the right size (or are they "universal"?) to fit in either/both ends on the Bird? I didn't measure mine before installing the new ones, but have the old on the shelf. I can measure and look into it as an option?
Been jammed up at work, so hope to get the writeup done soon, with pics.
EDIT - out of curiosity to danr620's comment, there seems to be a good number of options for replacement ends/bushings?? I'll measure mine and see what size they are, just for information purposes. It'd eliminate the need to remove the tank (and the cluster, disconnect cables, fuel line, etc.). Just not sure you could pull the throttle body end out far enough, if that's the end that breaks on someone???

| Posted : 15 Sep 2018 - 10:09 Post title : Re: Replace Throttle Push and Pull Cables (Re: PapaSmurfMC) | | Quick measurements on the Bird's cable ends: Throttle push/pull barrels are all 6mm diameter by 7mm long Clutch cable barrels are 8mm diameter by 9mm long. But the clutch ends have a teflon or plastic "shield that goes about 2/3 around the barrel. For easy slide/rotation in their respective holders. But in a pinch, I'd think you'd be okay without.
Up to my eyeballs in stuff lately...have the writeup to finish up for those that have to replace their cables. The good news is that the OE cables, which I got from bikebandit.com are only $40 each.
